Fuel system precision: Modern Komatsu and CAT engines use high-pressure common rail or unit injection systems operating at 1,600–2,000 bar injection pressure. At these pressures, even 5–10 micron particles cause injector wear. The fuel system — from primary filter, water separator, lift pump, high-pressure pump, to injectors and return lines — must maintain absolute cleanliness.

India's diesel quality challenge: Indian bulk diesel (especially in rural construction) contains higher water and particulate contamination than IS specification. On-site fuel storage tanks collect condensation and microbial contamination. Dedicated diesel polishing, clean storage drums, and effective water separators are essential — not optional — for protecting injection equipment.

Signs of fuel system issues: Hard starting (especially cold start), rough idle, misfiring, excessive smoke under load, loss of fuel economy, and injector knock sounds all indicate fuel system degradation. Injector failure is expensive — a single CAT C9 injector costs ₹30,000–70,000. Prevention is far cheaper than replacement.

Maintenance essentials: Replace primary fuel filter every 500 hours; replace fine filter every 250 hours in contaminated fuel conditions. Drain water from water separators weekly. Use fuel conditioners/biocide if microbial contamination is found. Purge air from fuel system after any filter replacement to prevent high-pressure pump damage during cranking.
